Prototyping Process

The Solar Car, an electric vehicle powered by solar panels, was designed and built by a group of SF State students. The process required them to juggle multiple engineering disciplines, including electrical for the battery management system, peak power tracker, and running wires; mechanical for the steering column and stress analysis; and computer for coding user interfaces and setting up networks throughout the car. They also used a 3D printer in the iHangar for many of their parts, which allowed them to save money by printing their own materials and reducing shipping costs from China. Prototyping also assisted the team in identifying a previously unnoticed issue that could have been costly to resolve later on. Molding

Injection molding is a method of producing plastic parts by using molds. It is widely used in many industries, including furniture, automotive, and food packaging. The process is adaptable, and it can create intricate shapes with fine details.


The preparation of raw materials is the first step in the injection molding process. Metal powders and polymers such as wax or polypropylene can be used to create the materials. The raw materials are then injected into an injection molding machine as a liquid.


The mold is closed once the molten material is in place. This method reduces the shear stress and shear velocity of the molten material, making it ideal for the production of high precision parts.


Another method for producing various components is compression molding, which produces silicone rubber, thermosetting and thermo-softening plastics, and advanced composites. It is a versatile method that can be used in both low and high volume production and has a low tooling cost.


Scientific molding is a methodical approach to injection molding based on scientific principles (developing and testing a hypothesis, drawing conclusions, and providing reproducible results). Before production begins, it incorporates a set of sensors and software to determine melt and cooling temperatures, fill rates, pack and hold pressures, and other material-specific variables.

Die-Casting

Die-casting is the process of injecting molten metal into a permanent mold, or "die." These dies are made of tool steel and are intended for the production of complex parts. They can be used to make a wide range of parts, including electronic and telecommunications enclosures.


This casting method is particularly useful for producing large-scale production runs and complex components with tight tolerances. It is also one of the quickest and most cost-effective methods of producing metal parts because it can produce thousands of identical pieces without changing tooling.


There are several die-casting processes available, including cold chamber and hot chamber methods. Both methods rely on hydraulic pressure to melt the molten metal and inject it into the die.


Cold-chamber die-casting processes are more common, in which molten metal is ladled into a cavity before being injected into the die. They are frequently used to cast aluminum alloys with high strength and dimensional stability.


Other alloys, such as magnesium and zinc, are available for die-casting. Zinc has a high strength-to-weight ratio, making it ideal for thin-structured parts.


Magnesium is an excellent material for low-cost, lightweight housings or enclosures. It is also used in a variety of automotive components, including engine brackets and gearbox cases.


When designing die-casting components, it is critical to maintain consistent wall thickness throughout the part. Any abrupt changes in thickness can disrupt metal flow into the cavity. Extrusion

Extrusion is the process of forming aluminum alloys into shapes. This technique is used to mass-produce various components. It is especially beneficial for parts with complex geometries and intricate designs.
